Blu's headlight motors were starting to act up so I picked up Rodney's replacement parts rebuild kit which consisted of 3 flat/round plastic pieces. Rebuilt and replaced which can only be described as plastic pellets being left.

Forward 2 years and the headlight problems are back - in which they half-raise intermittently. If I hold the doors open, they lift 100% every time.

So the question at hand - has anyone attempted to simply cut round bar for the task or are you thinking it would be too hard on the internals?

I did just that the first time I rebuilt mine. I used a bolt that had an unthreaded shoulder the same size as the plastic bushings and cut them to size. I only had one light motor go on me at the time but when the second one went, I'd found stock replacement bushings for both motors so I rebuilt both motors. Haven't had any problems since but now that I'm talking about it something is going to happen I bet

I think putting something solid would be hard on the internals. For the effort it takes to rebuild them, and the cost (about $10 last time I did mine) I'd do it every couple of years to prevent wearing the motors out.

Put a few drops of machine oil in the weather pack connectors also, the male and female pins get oxidized, I found this to be the problem on my headlight motors after installing rebuilt motors.

The electrical is good in that as soon as the switch is hit the motors kick in. Only with the load of the doors does it have problems. Blu's in storage waiting for a few others to clear the way before the season starts.
